A world-class roller coaster doesn’t just appear overnight. From the first brainstorm to the first riders, the process typically takes 3 to 5 years and involves dozens of engineers, designers, and specialists. Here’s how it works.
Phase 1: The Brief (6-12 months)
It all starts with the park. A theme park operator identifies a need — maybe they want a new headline attraction, or they need to replace an aging ride. They create a project brief that includes budget, target audience, land constraints, and desired thrill level.
This brief goes out to coaster manufacturers (B&M, Intamin, Vekoma, Mack, etc.) who respond with proposals.
Phase 2: Layout Design (6-12 months)
Once a manufacturer is selected, their engineering team designs the layout. Modern coasters are designed using specialized software like NoLimits 2 for early concepts and custom CAD/FEA tools for final engineering.
Key considerations include:
- G-force limits (typically 4.5G positive, -1.5G negative max)
- Speed at every point on the track
- Rider comfort and transitions
- Support structure placement
- Terrain integration
Phase 3: Manufacturing (8-14 months)
Track is fabricated in sections at the manufacturer’s factory. Each piece is precision-bent steel, typically to a tolerance of less than 2mm. A single coaster might require 500+ individual track pieces, each laser-cut, welded, and painted before being shipped to the park.
Phase 4: Construction (6-12 months)
On-site construction begins with foundations and support columns. Track installation usually starts from the station outward. A large coaster might require 200+ concrete footers and thousands of bolts.
Phase 5: Testing (2-4 months)
Before any human rides, the coaster undergoes thousands of test cycles. Engineers verify G-forces, speed, braking systems, and structural integrity. Water dummies weighted to simulate riders are used for initial testing.
Phase 6: Opening Day
After regulatory inspections and final sign-offs, the coaster opens to the public. But the work doesn’t stop — maintenance teams inspect every bolt, every wheel, and every section of track daily.
